The Short Answer
Don't order custom plastic sheet by thickness and color alone. Ask about the final application first. That's the hard-earned lesson from an $890 mistake I made at Eaton support, and it's the reason our order checklist now starts with one question: what are you making?
The most expensive mistake I've made in eight years of handling PET, PETG, PVC, and PS sheet orders wasn't choosing the wrong material. It was choosing a material before I understood how it would be formed.
How I Learned It
In Q1 2024, I quoted a customer who needed PETG sheet for a thermoformed packaging tray. The search keyword that brought them in was 'hydraulic hose 3/8.' The tray was supposed to hold two 3/8 hydraulic hoses inside a clear retail clamshell. I checked thickness, color, and quantity. I sent the quote in under two hours.
Had 2 hours to decide before their deadline. Normally I'd ask for photos of the current part, but there was no time. I hit send and immediately thought: did I ask enough? I didn't relax until the first trial. Then it cracked.
Every tray cracked along the corner radius during the first trial. 1,200 trays, $890 in wasted material, plus a week of delays while we reordered proper material. The part number was right. The material was technically right. The forming depth was not.

The 'Eaton Pet and Pasture' Search
A few weeks later, I saw 'eaton pet and pasture' in our support inbox. At first I thought it was spam. Then I realized what happened: someone had typed a voice search for 'Eaton PET and PETG' and autocorrect turned 'PETG' into 'pasture.' The Counterintuitive Part
Thicker isn't stronger. That's the thing I wish someone had told me in my first year.
In thermoforming, a thicker PETG sheet actually needs more heat and more careful draft angles. If the corner radius is too tight, a 0.030-inch sheet can crack before a 0.020-inch sheet survives. It feels backwards, but I've seen it happen on three separate projects, including the hydraulic hose tray.
Over-tightening is also worse than under-tightening when installing fittings. I'm not a hydraulic expert, but the same principle applies: more force doesn't solve a fit issue. It creates a stress concentration.
